Antonio Cutolo et al.

Summary: This study predicts the fatigue life of metal components manufactured by Laser Powder Bed Fusion (L-PBF) using finite element-based simulations, stress-based sample fatigue data, and machine learning. The developed tool accurately predicts the failure location and the number of cycles to failure.

Information-rich quality controls prediction model based on non-destructive analysis for porosity determination of AISI H13 produced by electron beam melting

Cristian Ghibaudo et al.

Summary: The article introduces a new model for optimizing the process parameters of the electron beam powder bed fusion (EB-PBF) process to manufacture dense components made of thermal-cracking sensitive materials. The model establishes a correlation between surface topography, internal porosity, and process parameters. It proposes a robust and information-rich prediction model for evaluating internal porosity. The model is experimentally validated and shows adequate performance, supporting process and quality control designers in achieving zero-defect manufacturing by reducing waste and scrap.

Orientation-dependent fatigue assessment of Ti6Al4V manufactured by L-PBF: Size of surface features and effect

L. Barricelli et al.

Summary: The fatigue behavior of Laser-Powder Bed Fusion (L-PBF) produced parts is influenced by the surface morphology, which depends on the relative orientation between the surface and the build direction. This study focuses on investigating the factors that correlate with the fatigue performance of L-PBF Ti6Al4V specimens in different orientations. A Fracture Mechanics-based model, using measurable roughness parameters, is employed to predict the fatigue properties. The results show that the predicted stress-life curves are accurate when considering the maximum profile depth and the shielding factor, taking into account the effect of surface orientation.

An artificial intelligence classifier for electron beam powder bed fusion as-built surface topographies

Giacomo Maculotti et al.

Summary: Additive Manufacturing, a pillar of Industry 4.0, relies on in-situ measurements for automatic real-time process control. Surface topography is currently being developed as a measurement method, and a supervised machine learning classifier based on topographical characterisation is proposed for quality control. The methodology provides process engineers with visual appearance of topographical parameters and enables multi-scale, information-rich quality control.

Ti6Al4V titanium alloy fatigue strength after AM- and machining-based process chains

Andrea Ghiotti et al.

Summary: This paper proposes a prediction method for the fatigue strength of additive manufactured Ti6Al4V titanium alloy machined under flood and cryogenic cooling conditions. It introduces the approach based on linear elastic fracture mechanics for the first time in this context. The role of surface texture, hardening, microstructural characteristics, and residual stresses in affecting fatigue strength of defective metal alloys fabricated through AM is discussed, providing new insights.

Defects and anomalies in powder bed fusion metal additive manufacturing

Amir Mostafaei et al.

Summary: Metal additive manufacturing is a disruptive technology that revolutionizes the manufacturing industry by directly fabricating complex metal parts. However, microstructural defects and anomalies limit its widespread adoption, potentially compromising the structural integrity and performance of the products. This review aims to explore the common defects/anomalies and their formation mechanisms in powder bed fusion processes, as well as propose practical strategies for mitigating these issues.

Gaussian process regression-based detection and correction of disturbances in surface topography measurements

Giacomo Maculotti et al.

Summary: Modern smart and intelligent manufacturing increasingly relies on highly engineered surfaces and quasi-free form geometries, necessitating fast and informative measurement tools for quality control, leading to the adoption of optical surface topography measuring instruments. Despite disturbances in surface topography measurements by optical instruments, a Gaussian process regression-based method has been proposed to identify and correct measurement disturbances simultaneously, offering a formal and practical approach to managing different types of disturbances.

Benchmark of a probabilistic fatigue software based on machined and as-built components manufactured in AlSi10Mg by L-PBF

F. Sausto et al.

Summary: The metal additive manufacturing (AM) technology offers the possibility of obtaining optimized components with reduced weight in the space and aero-nautic industries. However, this manufacturing technique often leads to internal defects, poor surface quality, and process-induced residual stresses, which greatly affect the fatigue performance and reproducibility of AMed parts. A probabilistic finite element post-processor called ProFACE was developed to assess the fatigue strength and critical locations of complex components with process-induced defects. It has been successfully used to predict the fatigue life of AlSi10Mg components and explore the variability of significant parameters affecting the fatigue strength.

Fatigue strength of LPBF Ti6Al4V machined under flood and cryogenic lubri-cooling conditions

Rachele Bertolini et al.

Summary: In this study, Ti6Al4V specimens were manufactured using Laser Powder Bed Fusion (LPBF) and then heat treated and machined under two lubri-cooling conditions, flood or cryogenic. The micro-hardness, microstructure, residual stresses, and surface topography of the specimens were characterized. Fatigue tests were conducted under rotating bending loading and the fracture surfaces were analyzed using SEM to identify the killer defects. Finally, the experimental fatigue results were compared with the theoretical estimations according to the Murakami and El Haddad-Smith-Topper models.
