Mechanism of toughness enhancement of brittle fracture by intermittent η-intermetallic in Al/Cu joint made by FSW

Study of growth kinetics of intermetallic compounds at BAl88Si/ Cu interface

Summary: This study analyzed the growth of intermetallic compounds (IMCs) at the BAl88Si/Cu interface and investigated its growth kinetics. The results showed that four-layer IMCs, Cu3Al, Cu9Al4, Cu3Al2, and CuAl, were formed at the interface due to interdiffusion of copper and aluminum elements. The thickness of the IMCs increased with higher temperature and longer holding time, and a transition from Cu3Al2 to Cu9Al4 was observed at 893 K. The activation energies of Cu3Al, Cu9Al4, and total IMCs layers were obtained, providing a reference for evaluating the ease of IMCs growth.

EMPC of aluminium wire and copper terminal for electric vehicles

Summary: Electric vehicles are an important development direction in the automotive industry, and high-voltage wire harnesses play a crucial role in their power systems. This study proposes an electromagnetic pulse crimping technology to connect the aluminum wire harness and copper terminal of electric vehicles. By establishing a 28 kJ electromagnetic pulse crimping system, reliable connections were achieved and tested. The results show that this work has the potential to promote the adoption of aluminum wire harnesses instead of copper wire harnesses.

Achievement of high-strength Al/Cu dissimilar joint during submerged friction stir welding and its regulation mechanism of intermetallic compounds layer

Summary: The control of intermetallic compounds (IMCs) is key to achieving high-performance Al/Cu dissimilar joints. The use of additional water cooling in submerged friction stir welding (SFSW) significantly reduced the peak temperature and dwelling time at high temperature. This resulted in a thinner and more uniform IMCs layer at the joint interface, effectively inhibiting the formation of IMCs and improving the tensile properties of the Al/Cu joints.

A Novel Lap-Butt Joint Design for FSW of Aluminum to Steel in Tee-Configuration: Joining Mechanism, Intermetallic Formation, and Fracture Behavior

Summary: The development of new joint configurations suitable for dissimilar materials allows for a wider range of applications and the accelerated replacement of traditional structural construction materials with lightweight materials. This study introduces a combined lap/butt design to create a T-joint between aluminum and steel using the friction stir welding (FSW) process. The characterization and analysis of the joints show that FSW can successfully join aluminum and steel in a T-configuration, with the formation of intermetallic bonds and kissing bonds having an impact on fracture behavior under different loading conditions.

Strength-ductility synergic enhancement in friction stir welded AA2024 alloy and copper joints: Unravelling the role of Zn interlayer's thickness

Summary: This study investigates the impact of Zn interlayers of various thicknesses on the strength and ductility trade-off in dissimilar friction stir welded joints of AA2024/copper. The results show that adding Zn interlayers can improve strength and ductility by changing the nature of intermetallic compounds in the joints. The optimal thickness of Zn interlayers is found to be 0.2 mm to achieve the best mechanical properties, with fracture occurring in the AA2024 part rather than at the joint interface.

Stationary shoulder friction stir welding of Al-Cu dissimilar materials and its mechanism for improving the microstructures and mechanical properties of joint

Summary: This study found that by applying stationary shoulder friction stir welding (SSFSW) method, material mixing and growth of intermetallic compounds (IMCs) in Al-Cu joints can be effectively suppressed, leading to improved mechanical properties. Compared with conventional friction stir welding (CFSW), SSFSW resulted in refined grain structure and enhanced plastic deformation in the heat affected zone (HZ), thereby significantly improving the tensile strength of the joints.

Microstructure and Mechanical Properties Analysis of Al/Cu Dissimilar Alloys Joining by Using Conventional and Bobbin Tool Friction Stir Welding

Summary: The feasibility of producing welding joints between 6061-T6 aluminum and pure copper sheets using conventional friction stir welding and bobbin tool friction stir welding with a slot-groove configuration was investigated. The presence of Al block and Cu particles, along with brittle CuAl2 intermetallic compounds, lowered the strength of the weld joints. Fracture location was consistently at the intersection of the stir zone and thermomechanically affected zone on the Cu side for all joints.

Utilizing a ductile damage criterion for fracture analysis of a dissimilar aluminum/steel joint made by friction stir welding

Summary: This study investigates the fracture behavior of an aluminum/steel joint obtained through friction stir welding. Experimental testing reveals that cracks initiate and propagate through the interface of the brittle intermetallic layer and steel. However, post-failure microscopic analysis shows ductile fracture characteristics on the fracture surface. A ductile damage criterion is employed to model the fracture behavior using experimental data and numerical modeling. The obtained parameters are validated through experiments on different geometries.

Concurrent influences of tool offset and ultrasonic vibration on the joint quality and performance of dissimilar Al/Cu friction stir welds

Summary: Dissimilar joints made of aluminium alloy and copper were produced using friction stir welding and ultrasonic vibration-assisted friction stir welding processes with different tool offset degrees. Tool offset towards the Al base material and in the Al/Cu interface produced defect-free joints with sound strengths, while tool offset towards the Cu base material resulted in unsound joints with defective features. Ultrasonic vibration addition significantly reduced the thickness of the intermetallic compound layer and affected the sizes and distribution of Cu particles in the weld nugget. Joints made with ultrasonic vibration exhibited higher tensile strength compared to conventional FSW joints.
