A Finite Volume Framework for the Simulation of Additive Friction Stir Deposition

K. C. Kincaid et al.

Summary: In this study, a finite volume simulation framework developed, validated, and employed the Additive Friction Stir Deposition (AFSD) process. The simulation showed excellent agreement between the predicted and measured temperature data and provided a good qualitative prediction of the overall build layer morphology. Further analysis revealed the temperature variation in the build direction and determined the relative importance of various modes of heat input and cooling.

Elucidating the influence of temperature and strain rate on the mechanics of AFS-D through a combined experimental and computational approach

G. G. Stubblefield et al.

Summary: This study elucidates the temperature and strain rate dependent physics of Additive Friction Stir Deposition (AFS-D) for the first time. Candidate constitutive models are selected to account for the severe plastic deformation and wide ranges of temperature and strain rate inherent to AFS-D. The study performs torsion mechanical tests to capture the stress dependency of AA6061 on temperature and strain rate. The results compare four constitutive models applied to single-layer AFS-D simulations using the robust meshfree method, smoothed particle hydrodynamics (SPH). It highlights the importance of constitutive model selection in accurately capturing plastic stress dependence on strain, strain rate, and temperature for improved simulation results.

Analysis of contact conditions and microstructure evolution in shear assisted processing and extrusion using smoothed particle hydrodynamics method

Lei Li et al.

Summary: This study proposes a thermomechanical meshfree model based on smoothed particle hydrodynamics for analyzing the contact conditions and heat generation rates during AA7075 ShAPE processing. The model is validated and used to calculate the grain size distribution of AA7075 being extruded. The results show that extrusions conducted at lower temperatures and higher strain rates yield finer grains and possibly higher material strength.

Tracing plastic deformation path and concurrent grain refinement during additive friction stir deposition

Mackenzie E. J. Perry et al.

Summary: This study investigates the deformation fundamentals of additive friction stir deposition using tracer-based feed material to uncover the plastic deformation path and concurrent grain structure evolution. The results demonstrate significant grain refinement during initial material feeding via geometric dynamic recrystallization, but no further grain refinement during steady-state deposition. The findings provide insights into developing future deformation processing-based additive technologies.

Additive friction stir deposition: a deformation processing route to metal additive manufacturing

Hang Z. Yu et al.

Summary: Additive friction stir deposition, as a counterpart to fusion-based additive processes, offers a solid-state deformation processing route for metal additive manufacturing. Its key advantages include producing fully-dense material in the printed state with fine, equiaxed microstructures, making it suitable for industries requiring high load-bearing capacity with minimal post-processing.

Analysis of contact conditions and its influence on strain rate and temperature in friction stir welding

D. G. Andrade et al.

Summary: In this study, a coupled 3D thermo-mechanical numerical model was used to simulate the FSW process and analyze the evolution of contact conditions, strain rates, and temperatures. It was found that temperature and sticking fraction evolve in a similar way with processing parameters, while strain rate is mainly determined by tool rotation speed.

Solid-state cladding on thin automotive sheet metals enabled by additive friction stir deposition

W. Douglas Hartley et al.

Summary: Additive friction stir deposition can produce high-quality cladding without porosity even in thin substrates as thin as 1.4 mm, preserving the original strength and formability of the substrate. Despite mild global substrate distortion during cooling, the system reconfigures itself to minimize potential energy and reduce residual stress.

Solid-state additive manufacturing of aluminum and copper using additive friction stir deposition: Process-microstructure linkages

R. Joey Griffiths et al.

Summary: The study investigates the process-microstructure linkages in additive friction stir deposition using aluminum-magnesium-silicon alloy and copper, showing that the microstructure in aluminum-magnesium-silicon evolves primarily through continuous dynamic recrystallization, while copper exhibits heterogeneous microstructure due to discontinuous recrystallization. The differences in microstructure evolution are attributed to intrinsic thermomechanical properties and interactions with the tool head.
