Influence of oxygen content on melt pool dynamics in metal additive manufacturing: High-fidelity modeling with experimental validation

Hou Yi Chia et al.

Summary: This work investigates the effect of oxygen content on melt pool dynamics in the metal additive manufacturing process. Through simulations, it is found that oxygen from various sources influences the dynamics and composition distribution in the melt pool. The study also clarifies observed experimental phenomena related to oxygen-rich streaks and identifies the role of sulfur content in minimizing the effect of oxygen on Marangoni flow in iron alloys, leading to consistent surface roughness in additively manufactured iron alloys.

Effect of process parameters and grain refinement on hot tearing susceptibility of high strength aluminum alloy 2139 in laser powder bed fusion

Joe Elambasseril et al.

Summary: High strength aluminum alloys are widely used in transport and aerospace industries, but their additive manufacturing can be challenging due to hot tearing. This study investigated the elimination of hot tearing in Al2139 alloy through process parameter selection and the addition of a grain refiner. The research found that increased energy density and grain refinement can reduce or eliminate hot tearing in Al2139 during laser powder bed fusion manufacturing.

Direct observation of crack formation mechanisms with operando Laser Powder Bed Fusion X-ray imaging

Hossein E. Ghasemi-Tabasi et al.

Summary: Laser powder bed fusion (L-PBF) is an additive manufacturing process that can produce complex metal parts. However, the lack of control over defect formation, specifically cracking, hinders its industrial adoption. To understand the crack formation mechanisms in a nickel-based superalloy, researchers used high-speed synchrotron X-ray imaging and a miniaturized L-PBF system to simulate real conditions. This allowed them to identify the cracking mechanism and differentiate between solidification cracking and liquation.

Summary: This study quantifies the evolution of porosity and humps during laser powder bed fusion (LPBF) through X-ray and electron imaging, as well as high-fidelity multiphase process simulation. The formation mechanisms of pores and keyholes are revealed, and insights on key criteria and suggestions for improving process reliability are provided.

Composition-dependent solidification cracking of aluminum-silicon alloys during laser powder bed fusion

Holden Hyer et al.

Summary: The successful manufacturing of volumetrically dense engineering components free of solidification cracks by laser powder bed fusion (LPBF) has been demonstrated for Al-Si alloys such as AlSi10Mg and Al12Si. The study found cracking susceptibility in Al-Si alloys with 1.0 and 2.0 wt.% Si, attributed to relatively large magnitudes of vertical bar dT/df(S)(1/2)vertical bar. Si segregation at the intercellular boundaries and the formation of a cellular structure were observed, allowing for estimation of the cooling rate.

Summary: Alloying with Zr can mitigate solidification cracks and enhance mechanical properties and corrosion resistance of AA5083 alloys produced by LPBF technology. Moderate Zr alloying is an effective approach for designing corrosion-resistant aluminum alloys suitable for LPBF additive manufacturing technology.

Oxidation induced mechanisms during directed energy deposition additive manufactured titanium alloy builds

Caterina Iantaffi et al.

Summary: This study reveals that oxygen contamination in additively manufactured titanium alloys can lead to changes in molten pool geometry, defect formation, and microstructure. It also shows that oxygen levels can suppress the commonly formed martensitic microstructure, forming a different tetra-modal microstructure in the presence of high oxygen levels.

Summary: New dimensionless numbers have been introduced in this study to estimate suitable selective laser melting process parameters without extensive modeling or experimentation. The universality of these numbers has been verified by applying them to data from different metals and alloy systems.
