Temperature-dependent modified inherent strain method for predicting residual stress and distortion of Ti6Al4V walls manufactured by wire-arc directed energy deposition

Wen Dong et al.

Summary: As an AM process, wire-arc DED is known for printing large metal parts. However, heat accumulation during deposition can lead to residual stress and distortion. This study extends the use of the MIS method to wire-arc DED and introduces a temperature-dependent approach to improve accuracy. Experimental validation shows that the new method significantly reduces prediction errors for stress and distortion in large-scale parts.

Determining the laser absorptivity of Ti-6Al-4V during laser powder bed fusion by calibrated melt pool simulation

Peter S. Cook et al.

Summary: Additive manufacturing processes such as LPBF are widely used in medical and aerospace industries. Simulation and understanding of LPBF process can improve prediction and control of part properties, however, there is limited data available for laser absorptivity in actual operating conditions. This study determined the in-situ laser absorptivity of Ti-6Al-4V alloy during LPBF and discussed the physical mechanisms responsible for changes in absorption behavior at high laser energy density.

A fundamental investigation of thermo-capillarity in laser powder bed fusion of metals and alloys

Mohamad Bayat et al.

Summary: This study utilizes a multi-physics numerical model to investigate the effects of thermo-capillarity on the melt pool morphology and thermal fluid conditions during the Laser Powder Bed Fusion process. The results demonstrate that higher Marangoni numbers lead to decreased temperature gradients and more uniform temperature fields in the melt pool. Additionally, a novel methodology is introduced for calculating the melt pool's average Nusselt number, which can be used to simplify heat conduction simulations with effective liquid conductivity.

A new procedure for implementing the modified inherent strain method with improved accuracy in predicting both residual stress and deformation for laser powder bed fusion

Wen Dong et al.

Summary: Laser powder bed fusion (L-PBF) is widely used in metal additive manufacturing to create parts with complex geometries, but the fast and intense laser scanning process can lead to significant residual deformation and stress. A modified inherent strain (MIS) method has been developed to accurately simulate residual deformation, but the current implementation procedure may result in inaccurate residual stress prediction. A new implementation procedure is proposed to improve the accuracy of residual stress simulation without compromising residual deformation prediction. By incorporating mechanical properties at elevated temperature into the part-scale layer-by-layer finite element model, the new procedure enhances the accuracy of predicting residual stress and deformation in L-PBF metal parts.
