Numerical simulation of transport phenomena and its effect on the weld profile and solute distribution during laser welding of dissimilar aluminium alloys with and without beam oscillation

Summary: Remote Laser Welding (RLW) of Aluminium alloys is important for lightweight manufacturing and understanding the physical processes during welding is critical for the mechanical performance of joints. A transient three-dimensional Finite Element (FE) based Multiphysics model was developed and validated to investigate the influence of beam oscillation on heat transfer, fluid flow, and material mixing. The study found that beam oscillation during welding creates an additional vortex, and increasing oscillation amplitude widens the welds but decreases penetration depth. Higher oscillation frequency increases the flow rate of molten metal, indicating increased mixing due to the churning action of the oscillating beam. Material mixing depends on diffusion and convection.

Numerical modelling of thermal quantities for improving remote laser welding process capability space with consideration to beam oscillation

Summary: This research investigates the impact of welding process parameters and beam oscillation on weld thermal cycle during laser welding. A three-dimensional heat transfer model is developed to simulate the welding process. The results show that the developed model accurately predicts the thermal cycle and weld morphology. Parametric contour maps for peak temperature, HAZ volume, and cooling rate are developed to estimate the process capability space. An integrated approach based on intermediate performance indicators is proposed for rapid process assessment and refinement. The application of beam oscillation increases the process capability space and flexibility in process parameter selection.

Summary: This paper introduces the use of an adjustable-ring-mode (ARM) laser beam to optimize the microstructure and mechanical performance of laser welded high-strength aluminum alloy joints. The results show that the core/ring power ratio and beam oscillation width have significant effects on the weld geometry and grain refinement, leading to improvements in joint strength.

Effect of beam oscillation on the fluid flow during laser welding

Summary: In this study, a numerical model based on finite element method is developed to evaluate the heat transfer and fluid flow during laser welding process. The model considers a moving heat source and solves the fully coupled equations of incompressible fluid flow and heat transfer. A comparative study is conducted between non-oscillation and beam oscillation welding with the same heat input per unit length. The effects of Marangoni flow and thermal buoyancy are analyzed using dimensionless coefficients for mass and heat transport.

Effects of sinusoidal oscillating laser beam on weld formation, melt flow and grain structure during aluminum alloys lap welding

Summary: This study developed a numerical model to simulate the temperature distribution and melt flow in lap joints of 1.5 mm 6061/5182 aluminum alloys thin sheets under laser sinusoidal oscillation welding. The results showed that the sinusoidal oscillation homogenized energy distribution and reduced energy peak, resulting in tooth-shaped sectional formation. The laser sinusoidal oscillation produced defect-free welds with improved tensile strength compared to traditional SLW welds, mainly due to the wider equiaxed grain area and finer grain size.

Numerical modeling of fluid flow, heat, and mass transfer for similar and dissimilar laser welding of Ti-6Al-4V and Inconel 718

Summary: This study presents a 3D finite volume numerical model to simulate fluid flow, heat, and mass transfer for similar and dissimilar laser welding of Ti-6Al-4V and Inconel 718. The heat source parameters were calibrated through comparison of simulated and experimental weld pool shapes and dimensions, and a systematic comparison was carried out through selected experiments. The results highlighted the significant effects of Marangoni forces and mass mixture in weld pool formation.

Numerical study of keyhole-induced porosity suppression mechanism in laser welding with beam oscillation

Summary: By investigating the suppression mechanism of keyhole-induced porosity in oscillating laser beam welding through numerical simulation and experimental verification, it was found that controlling the energy balance of the keyhole and melt pool can effectively reduce the weld porosity of 304 stainless steel. Additionally, two mechanisms were identified for porosity suppression: the stirring effect of the oscillating beam and the timely absorption of bubbles by the dynamic keyhole.
