Role of resin percolation in gap filling mechanisms during the thin ply thermosetting automated tape placement process

Pavel Simacek et al.

Summary: This study investigates the mechanisms for filling gaps during the consolidation of thermosetting composites, finding that percolation flow may be involved in addition to squeeze flow. A model is proposed to predict the spreading of fiber/matrix suspension and resin percolation into the gaps, with experimental validation of the predictions.

Experimental and numerical analysis of wrinkles influence on damage mechanisms and strength of L-Shape cross-ply composite beams

M. Naderi et al.

Summary: In this study, the effect of wrinkles on the interlaminar strength and competing damage mechanisms of composite beams was investigated through experimental and finite element analysis. It was found that specimens with wrinkles exhibited significant delamination, matrix cracking, and kinking patterns, while specimens without wrinkles mainly experienced a single delamination leading to final failure.

Lab-based in-situ micro-CT observation of gaps in prepreg laminates during consolidation and cure

James Kratz et al.

Summary: An experimental technique was developed to obtain 3D microstructural information on typical lay-up features in automated fibre placement or automated tape laying, with a focus on parallel-ply gaps and ply-drop gaps. Using lab-based CT scanning, different mechanisms of squeezing and bleeding during the manufacturing process were observed. The study found that parallel-ply gaps consolidate faster and reach lower porosity levels compared to ply-drop gaps, but previously consolidated voids may reappear and remain in the final microstructure.

Continuous evolution of processing induced residual stresses in composites: An in-situ approach

Sandeep Chava et al.

Summary: Residual stresses generated during processing can lead to warping, distortion, dimensional instability, and delaminations in composite structures. In this study, a novel in-situ experimental approach and Dynamic Mechanical Analysis (DMA) are used to monitor and calculate the continuous evolution of residual stresses. The ply orientation in different layup configurations has an impact on the magnitude and behavior of residual stresses.

An experimental study of defect evolution in corners by autoclave processing of prepreg material

C. Netzel et al.

Summary: This study investigates the formation of defects within complex structures during autoclave prepreg processing, with a focus on high thickness to radius ratio corners. The influence of varying corner radii and proportion of 0° fibers on defect formation was studied, as well as the quantification of wrinkling severity and material flow behavior. A non-destructive laser measurement method was developed to characterize laminate corner thickness variation following each processing step.

Tool interface pressure during the forming of model composite corners

Pascal Hubert et al.

Summary: This study introduces a new experimental technique to measure pressure gradient in corner laminates and investigates the compaction pressure loss and rise in internal and external corners. It reveals that in internal corners, pressure drop increases proportionally with the thickness to radius ratio, while measuring the true extent of pressure rise in external corners remains challenging. Stretchable thin film sensors may offer better alternatives for future studies on pressure gradients in doubly curved geometries.

Gap filling mechanisms during the thin ply Automated Tape Placement process

Navid Niknafs Kermani et al.

Summary: Automated Tape Placement (ATP) is an attractive automated composite manufacturing process that reduces labor cost, increases production rate, and improves repeatability by building parts with unidirectional prepreg tapes. However, inevitable defects such as gaps between neighboring tapes during lay up present challenges in this method. This paper presents a model to simulate the gap-filling process and proposes predictions for resin flow and gap thickness, which are validated by experimental results and micrographs.
