Modelling and prediction of surface roughness in wire arc additive manufacturing using machine learning

Summary: In this study, a laser sensor-based method was developed to measure surface roughness in Wire Arc Additive Manufacturing (WAAM). Different machine learning models were used to predict surface roughness, with the GA-ANFIS model showing superior performance. Defects such as Lack of Fusion, porosities, and un-melted particles can affect fatigue performance, but can be minimized through process optimization and post-processing. Analytical techniques can reduce the need for costly fullscale testing for assessing reliability in fatigue performance.

Defect-based fatigue life prediction of L-PBF additive manufactured metals

Summary: This work presents a computational framework for predicting the fatigue life of two metal specimens, considering different treatment conditions and defect sizes. Unlike the commonly assumed crack growth mode in the literature, the appropriate crack growth mode based on the observed failure mechanism is used for fatigue life predictions. Good correlations between experimental results and prediction curves are demonstrated by using Extreme Value Statistics and equivalent defect size based on Murakami's method for approximation of the initial defect size.

Summary: Wire and Arc Additive Manufacturing (WAAM) is a technique for building parts layer by layer with interlaced weld beads, making it suitable for large structures. The resulting material has rough surfaces, residual stress, and gas pocket defects. This study proposes a novel approach to consider the impact of pores on fatigue life, using a numerical model to predict fatigue performance and match experimental data.

Fatigue analysis of wire arc additive manufactured (3D printed) components with unmilled surface

Summary: The research first analyzed the as-welded surface roughness of unmilled wire arc additive manufactured (WAAM) components and experimentally determined fatigue strength, followed by expanding the findings through finite-element simulations. Input values for Monte-Carlo simulations were based on the statistical characteristics of the surface. Comparison of fatigue strengths between single-wire and multiple-wire welded components was done with over 2200 simulations applying the effective notch stress concept, and a fatigue detail classification for surfaces of WAAM components was provided following the principles of EN 1993-1-9.
