Modelling of keyhole dynamics and melt pool flow in laser powder bed fusion process

Erlei Li et al.

Summary: This study addresses and quantifies the dynamics of keyholes in the laser powder bed fusion (LPBF) process, specifically focusing on the driving forces of surface tension, Marangoni force, and recoil pressure. Through modeling the melt pool dynamics, the complete life cycle of keyholes, including formation, drilling, fluctuation, and disappearance, is captured. The study reveals that pores in the keyholes originate from powder bed voids, ejected keyhole protrusions, and gas bubbles eroded by the liquid at the end of the track. The presence of an anticlockwise vortex at the rear of the melt pool and the clockwise path of molten liquid ahead of the melt pool are observed. The fluctuation in the depth of keyholes is attributed to the variation in the powder layer thickness, which breaks the force equilibrium on the keyhole rim. The compressed rear keyhole is predominantly controlled by surface tension, while the expanded front rim is influenced by recoil pressure.

Defects in additive manufactured metals and their effect on fatigue performance: A state-of-the-art review

Niloofar Sanaei et al.

Summary: Additive manufacturing is emerging as an alternative method for producing unique and complex parts, with fatigue performance being a key consideration. Defects such as Lack of Fusion, porosities, and un-melted particles can affect fatigue performance, but can be minimized through process optimization and post-processing. Analytical techniques can reduce the need for costly fullscale testing for assessing reliability in fatigue performance.

A fundamental investigation of thermo-capillarity in laser powder bed fusion of metals and alloys

Mohamad Bayat et al.

Summary: This study utilizes a multi-physics numerical model to investigate the effects of thermo-capillarity on the melt pool morphology and thermal fluid conditions during the Laser Powder Bed Fusion process. The results demonstrate that higher Marangoni numbers lead to decreased temperature gradients and more uniform temperature fields in the melt pool. Additionally, a novel methodology is introduced for calculating the melt pool's average Nusselt number, which can be used to simplify heat conduction simulations with effective liquid conductivity.

A three-phase model for simulation of heat transfer and melt pool behaviour in laser powder bed fusion process

E. L. Li et al.

Summary: The study utilized a three-phase model to investigate the heat transfer and melt pool behavior in LPBF, revealing that the dimension and shape of the melt pool are influenced by laser power and scanning speed. In some cases, metal powders at the bottom layers may not be fully melted, and thicker powder bed layers may result in porosities.

Christoph Meier et al.

Summary: This paper introduces a weakly compressible smoothed particle hydrodynamics formulation for modeling the melt pool dynamics in metal additive manufacturing, with a focus on selective laser melting. The formulation considers various interface forces and proposes a novel interface stabilization scheme for stable and smooth liquid-gas interface. Multiple examples are provided to verify the accuracy and robustness of the model and method building blocks.
