In situ X-ray and thermal imaging of refractory high entropy alloying during laser directed deposition

Hui Wang et al.

Summary: In this study, MoNbTiV high-entropy alloy was in situ alloyed with laser power-blown directed energy deposition using a mixture of elemental powders of Mo, Nb, Ti, and V. High-speed synchrotron X-ray imaging and infrared imaging were used to provide a fundamental understanding of the alloying process. Differences in particle delivery velocities and residence times of different elemental powders were observed, with Mo powders showing the longest residence time. Porosity induced by unmelted particles and entrapped gas was observed during the alloying process, with Mo powders resulting in the most unmelted particles. Emissivity of the melt pool, changes in thermal properties, and melt pool morphology during alloying were also investigated with the assistance of an infrared camera.

An Updated Index Including Toughness for Hot-Cracking Susceptibility

Guannan Tang et al.

Summary: Hot cracking is a major defect in laser-based additive manufacturing. This study presents a new criterion for hot-cracking initiation by estimating the volume change brought by thermal deformation and combining it with the intergranular volume change induced by grain growth and liquid backflow. Experimental data shows that hot-cracking susceptibility is strongly correlated with material high-temperature toughness.

In Situ Analysis of Laser Powder Bed Fusion Using Simultaneous High-Speed Infrared and X-ray Imaging

Benjamin Gould et al.

Summary: This study presents a new technique that synchronizes high-speed X-ray imaging with high-speed infrared imaging to study laser powder bed fusion processes in real time. The paired observation of multiple phenomena, including three-dimensional melt pool visualization, vapor plume dynamics, spatter formation, thermal history, and point cooling rates, is critical for understanding the fundamentals of laser powder bed fusion and the overall impact of process parameters on print quality.

Study of Powder Gas Entrapment and Its Effects on Porosity in 17-4 PH Stainless Steel Parts Fabricated in Laser Powder Bed Fusion

Ziheng Wu et al.

Summary: This study investigated the effects of entrapped gas in powders on porosity rates in fabricated parts and found a strong correlation between porosity in powders and the builds made from those powders. A threshold value was developed to classify powder-induced porosity based on pore morphology measured using computed tomography, and the transfer and coalescence of pores during laser melting was observed directly with dynamic x-ray radiography.

In-situ Observations of Directed Energy Deposition Additive Manufacturing Using High-Speed X-ray Imaging

Sarah J. Wolff et al.

Summary: Interactions among the laser beam, particle flow, and melt pool in laser-based directed energy deposition additive manufacturing were studied using two separate DED systems with different powder flow rates. The experiments showed that increased powder flow rates resulted in less laser absorption into the melt pool and increased particle velocities, leading to a decrease in melting times and a greater propensity for porosity formation. Understanding these interactions at various scales of the DED process will enable flexibility, control, and new materials development in DED-based additive manufacturing.

In situ X-ray quantification of melt pool behaviour during directed energy deposition additive manufacturing of stainless steel

Yunhui Chen et al.

Summary: The study on the Directed Energy Deposition Additive Manufacturing (DED-AM) of SS316L using in situ and operando synchrotron X-ray imaging provides insights on the surface roughness of DED-AM builds, which can be caused by melt pool surface perturbations due to changes in melt flow and build stage motion. Process maps are developed to quantitatively correlate build quality to process parameters, clarifying how AM process parameters control build efficacy.

Internal Stress Evolution and Subsurface Phase Transformation in Titanium Parts Manufactured by Laser Powder Bed Fusion-An In Situ X-Ray Diffraction Study

Felix Schmeiser et al.

Summary: The study investigates the phase transformation and internal stress of commercially pure titanium parts made with laser powder bed fusion, showing that a combination of low laser power and scanning speed leads to a more uniform stress distribution in the observed gauge volumes. As the part height increases during the manufacturing process, a stress maximum is formed below the part surface, extending into deeper layers with increasing laser power.

The causal relationship between melt pool geometry and energy absorption measured in real time during laser-based manufacturing

Brian J. Simonds et al.

Summary: This study investigates laser absorption during laser powder bed fusion additive manufacturing by monitoring laser backscattered intensity and X-ray imaging. Laser absorption strongly reflects the stability of the vapor depression, oxygen content, and presence of powder, and may lead to reduced absorption and porosity during scanning. The findings suggest the potential of using a total backscattered light detection system for real-time process control.
