Process-performance-prediction integration for fatigue life improvement technologies: An implementation in cold expansion of hole structures

Summary: In this work, a process-performance-prediction integration (3P integration) is developed to improve the fatigue life and reveal the strengthening mechanisms of holed structures after a cold expansion process (CEP). A dual-scale modelling approach is proposed to refine the close-loop system. The macro-scale simulation addresses the cyclic deformation behavior using an isotropic constitutive model, while the micro-scale simulation solves the local damage evolution of holed structures after CEP using a modified crystal plasticity theory. Excellent agreements between experimental data and predicted results prove the robustness and accuracy of the proposed dual-scale modelling approach. A feedback link in 3P integration is established by combining the proposed approach with different residual stresses and plastic layers. The significant improvement in fatigue life is mainly attributed to residual stress, while plastic layer has a synergistic role in life performance.

Fretting fatigue total life assessment including wear and a varying critical distance

Summary: This study presents a methodology for assessing fretting fatigue life that takes into account wear effects and crack propagation. The damage is computed using the multiaxial fatigue parameter SWT and the theory of critical distance TCD, wear effects are accounted for using the node-displacement algorithm, and crack modeling is done using the XFEM method. The methodology was evaluated using fretting fatigue experiments conducted on a cylinder-on-flat contact configuration made of Al 2024-T351 alloy. In the medium-cycle fatigue regime, the critical distance is assumed to depend on the fatigue life. All fatigue life estimates using TCD as a function of life were within a factor-of-two range.

Effect of cold expansion on high-temperature low-cycle fatigue performance of the nickel-based superalloy hole structure

Summary: The research showed that the fatigue life of cold-expanded specimens is more than doubled compared to the original, and the fatigue gain decreases with increasing stress. The cold-expanded specimens have compressive residual stress and cold work-hardened structure, which increase the initiation life and inhibit crack propagation under high temperature and stress.

Experimental and numerical investigation on the fretting fatigue behavior of cold expanded Al-alloy 2024-T3 plates

Summary: This paper investigated the fretting fatigue behavior of cold expanded plates, revealing that high levels of cold expansion affect the frictional force on the contact interface and result in fretting fatigue occurring more likely away from the holes. Cold expansion also generates tensile residual stress at areas away from the hole edge, which when superimposed on fatigue load intensifies stress severity and reduces fretting fatigue life. The intensity of tensile residual stress increases with higher levels of cold expansion, expecting lower fretting fatigue life on larger cold expanded plates.

A dynamic cold expansion method to improve fatigue performance of holed structures based on electromagnetic load

Summary: The study developed a novel dynamic cold expansion (DCE) method based on electromagnetic load to enhance the fatigue life of open hole structures. Results showed that DCE method can significantly reduce expansion resistance compared to SCE method, and produce a more uniform hole diameter distribution along the hole axial direction after cold expansion. Furthermore, specimens worked by DCE exhibited higher fatigue life than those worked by SCE, especially under high load levels, and DCE method was observed to have significant effects on fatigue crack initiation and propagation of specimens.
