A quantitative study of thermal cycling along the build direction of Ti-6Al-4V produced by laser powder bed fusion

Ming Chen et al.

Summary: In this study, high-speed in situ transmission X-ray diffraction was used to measure temperature profiles and cooling rates in a Ti-6Al-4V single-track wall. It was found that the temperature exceeded the eutectic temperature up to 150 μm below the surface during the laser remelting of the top layer. The maximum cooling rates were measured to be 106 K/s at the top surface, 105 K/s at a depth of 135 μm, and 104 K/s at a depth of 255 μm. The dimensions of the melt pool and the high-temperature zone surrounding the melt pool were estimated based on the temporal evolution of crystallographic phases. It is anticipated that these in situ measurements can help verify and validate finite element models used in laser-powder bed fusion (L-PBF) processing.

On the Fidelity of the Scaling Laws for Melt Pool Depth Analysis During Laser Powder Bed Fusion

M. Naderi et al.

Summary: In additive manufacturing, the quality of parts is significantly influenced by process parameters, particularly the morphology of the melt pool. The existing scaling laws for predicting melt pool dimensions often have errors that can overestimate or underestimate the actual values. Depending on the mode of the melt pool and the material used, scaling laws may not perform well. In this study, the performance of three well-known scaling laws was analyzed by comparing them with experimental results. The revised scaling laws improved the accuracy of predictions, indicating the need for caution when using scaling laws to avoid high errors.

Crack-reduced alumina/aluminum titanate composites additive manufactured by laser powder bed fusion of black TiO2_ x doped alumina granules

Stefan Pfeiffer et al.

Summary: Laser powder bed fusion is a mature technology for metal and polymer applications, but its implementation for oxide ceramics is challenging. This study proposes a solution to improve powder absorptance and reduce cracking during laser processing of alumina parts by adding reduced titanium oxide. The result is the formation of aluminum titanate with improved thermal shock behavior, allowing for the production of crack-free parts with improved density, compressive strength, and Young's modulus.

Role of melt flow dynamics on track surface morphology in the L -PBF additive manufacturing process

Arvind Chouhan et al.

Summary: Laser powder bed fusion (L-PBF) is an additive manufacturing process used to create intricate metal parts, but poor surface roughness of the fabricated parts limits its application. This study investigates the impact of melt flow dynamics on track surface morphology in L-PBF. Experimental and numerical data show good agreement, and optimization of scanning speed and laser spot radius can minimize track surface roughness.

Summary: The study on the Directed Energy Deposition Additive Manufacturing (DED-AM) of SS316L using in situ and operando synchrotron X-ray imaging provides insights on the surface roughness of DED-AM builds, which can be caused by melt pool surface perturbations due to changes in melt flow and build stage motion. Process maps are developed to quantitatively correlate build quality to process parameters, clarifying how AM process parameters control build efficacy.

Summary: This study provides full-field mapping and flow measurement of melt pool dynamics in laser powder bed fusion through a high-fidelity numerical model, including the influence of Marangoni flow, evaporation, and recoil pressure. Experimental validation and comparison with simulation results revealed variations in melt pool height and width within the same melting track due to the strong Marangoni force, which is a critical factor for defects in LPBF processes. The findings contribute to the development of robust computational models for laser additive manufacturing.

Process characterization and analysis of ceramic powder bed fusion

Kevin Florio et al.

Summary: The challenges in powder bed fusion of ceramics are addressed through a co-development of customized ceramic powders and laser process capabilities. Two methods are used to evaluate the most suitable dopant for the process by analyzing laser absorptance during single track melting and in-situ video imaging during full layer melting. The non-linear and dynamic absorption behavior of the laser power during melting, along with the impact of different dopants on melt pool stability and size, are key findings of the study.

Summary: Recoil pressure is a critical factor in the dynamics of melt pool during Laser Powder Bed Fusion processes. Too low pressure can lead to inadequate fusion, while excessive pressure can cause gas porosity. Direct measurement of recoil pressure is challenging due to its localized nature and force range, but this study uses a vibration-based approach to quantify the recoil force.
