Ballistic Evaluation of Aluminum Alloy (AA) 7075 Plate Repaired by Additive Friction Stir Deposition Using AA7075 Feedstock

G. G. Stubblefield et al.

Summary: In this study, AFSD was used for the ballistic repair of AA7075-T6511 plates. The repaired plates showed different surface damage characteristics compared to the control plates, but performed similarly in terms of initial and residual velocities. The effectiveness of the AFSD process for ballistic repair was demonstrated through microhardness plots and optical microscopy analysis of the cross-sectioned repaired plate.

Material flow path and extreme thermomechanical processing history during additive friction stir deposition

Nikhil Gotawala et al.

Summary: By combining theoretical and experimental methods, we have developed an experimentally-informed modeling framework that reveals the three-dimensional flow path of the material and quantifies the thermal and deformation history. The study shows that the feed material undergoes extreme thermomechanical processing during AFSD, with high temperatures and significant strain rates. The resulting microstructure is uniform and has been verified experimentally.

Process planning for hybrid manufacturing using additive friction stir deposition

Joshua Kincaid et al.

Summary: Additive friction stir deposition (AFSD) is a solid-state metal deposition method that relies on kinetic energy and plastic flow instead of local melting and solidification. This study combines AFSD with structured light scanning, turning, and milling to produce metal components while considering the unique requirements of the hybrid manufacturing process sequences. Two demonstrations are presented, including coordinate system transfer between deposition and turning using a cylindrical build plate, and intermittent deposition-machining operations with structured light scanning to fabricate a two-sided hexagon-cylinder geometry.

Evaluation of Microstructure and Mechanical Properties of Al-Zn-Mg-Cu Alloy Repaired via Additive Friction Stir Deposition

D. Z. Avery et al.

Summary: Additive friction stir deposition (AFS-D), a novel solid-state additive manufacturing (AM) process, is used to repair damaged nonweldable aerospace materials. The microstructural evolution and mechanical performance of an additively repaired AA7075-T651 are quantified in this study. The heat-treated AFS-D repair shows good microstructure and mechanical properties, but has variability in elongation to failure and reduced fatigue life compared to the wrought material.

Review of high-strength aluminium alloys for additive manufacturing by laser powder bed fusion

Paul A. Rometsch et al.

Summary: In recent years, there has been a growing demand in industries for the development of high-strength aluminium alloys for LPBF, but challenges remain in printability and defect control. To achieve high strength with printability, possible strategies include adapting existing high-strength alloys, designing new alloys specifically for LPBF, and developing aluminium-based composites.

Tracing plastic deformation path and concurrent grain refinement during additive friction stir deposition

Mackenzie E. J. Perry et al.

Summary: This study investigates the deformation fundamentals of additive friction stir deposition using tracer-based feed material to uncover the plastic deformation path and concurrent grain structure evolution. The results demonstrate significant grain refinement during initial material feeding via geometric dynamic recrystallization, but no further grain refinement during steady-state deposition. The findings provide insights into developing future deformation processing-based additive technologies.

Additive friction stir deposition: a deformation processing route to metal additive manufacturing

Hang Z. Yu et al.

Summary: Additive friction stir deposition, as a counterpart to fusion-based additive processes, offers a solid-state deformation processing route for metal additive manufacturing. Its key advantages include producing fully-dense material in the printed state with fine, equiaxed microstructures, making it suitable for industries requiring high load-bearing capacity with minimal post-processing.
