Correlations of fatigue strength of additively manufactured metals with hardness and defect size

Christopher Derrick et al.

Summary: One of the main challenges in the widespread use of additively manufactured metals is the lack of understanding of their fatigue behavior. This study investigates the relationship between material properties and defect size on the fatigue performance of additively manufactured metal samples. Aiming to provide a reasonable correlation between fatigue performance and easily obtainable properties like hardness, ultimate tensile strength, and defect characteristics, approximate S-N lines are proposed. The proposed methods are shown to produce reasonable first order approximations.

Properties and applications of additively manufactured metallic cellular materials: A review

Anton du Plessis et al.

Summary: Additive manufacturing (AM) is a manufacturing method that builds a part directly in its final or near-final geometry by incrementally adding material layer by layer. Metal AM has been widely adopted and matured in the industry. Lattice structures, with complex geometries, have the potential to be fine-tuned for specific applications in terms of mechanical performance, permeability, thermal properties, etc. As metal AM techniques and design capabilities improve, new application possibilities and new products and features are being realized.

Reza Molaei et al.

Summary: Additive manufacturing technology has shown significant growth in recent years but the fatigue behavior of AM metals, especially under stress concentrations and complex loading conditions, is still not well understood. This study investigates the notched fatigue behavior of AM metals compared to their wrought counterparts, using different post-fabrication treatments and surface roughness conditions. The results of fatigue tests and comparative analyses are presented in Part I, while Part II focuses on crack initiation and growth for predictive analysis and comparison with experimental results.

Defects in additive manufactured metals and their effect on fatigue performance: A state-of-the-art review

Niloofar Sanaei et al.

Summary: Additive manufacturing is emerging as an alternative method for producing unique and complex parts, with fatigue performance being a key consideration. Defects such as Lack of Fusion, porosities, and un-melted particles can affect fatigue performance, but can be minimized through process optimization and post-processing. Analytical techniques can reduce the need for costly fullscale testing for assessing reliability in fatigue performance.

Defect-based fatigue life prediction of L-PBF additive manufactured metals

Summary: This work presents a computational framework for predicting the fatigue life of two metal specimens, considering different treatment conditions and defect sizes. Unlike the commonly assumed crack growth mode in the literature, the appropriate crack growth mode based on the observed failure mechanism is used for fatigue life predictions. Good correlations between experimental results and prediction curves are demonstrated by using Extreme Value Statistics and equivalent defect size based on Murakami's method for approximation of the initial defect size.

Ductile damage assessment of Ti6Al4V, 17-4PH and AlSi10Mg for additive manufacturing

F. Nalli et al.

Summary: Significant research efforts have been dedicated to characterizing additive manufacturing alloys in terms of microstructure and mechanical strength, with a focus on high cycle fatigue loads. Post-process treatments have been explored to enhance performance, while limited data exists on ultimate static strength. Experimental and numerical tests were conducted on Ti6Al4V, 17-4PH, and AlSi10Mg alloys processed via selective laser melting, with a comparison to corresponding wrought materials showing reduced strength and ductility in the AM counterparts. Adjustment of ductile damage models helped in predicting failure capabilities and identifying material behavior under different stress states.

Multiaxial fatigue behavior of SLM Ti6Al4V alloy under different loading conditions

Danilo A. Renzo et al.

Summary: This study investigated the multiaxial fatigue behavior of Ti6Al4V samples produced by the selective laser melting (SLM) process. Fatigue tests were conducted under three different loading conditions, and a modified damage model based on the Sines criterion was proposed for analyzing the data. Preliminary results showed that the proposed model had better predictive capabilities compared to the Sines model. Infrared thermography and digital image correlation techniques were used to analyze temperature and strain evolutions during fatigue tests, revealing different failure modes related to surface and internal crack initiation.
