Summary: With the capability to build components with freeform geometries, laser powder bed fusion (L-PBF) is considered as one of the most promising techniques for industrial applications. Compared to conventional manufacturing technologies, an additional advantage of L-PBF process is the capability to fabricate parts with multiple materials, such as in-situ alloying and functionally graded alloys. In this study, a computational model was developed to simulate the L-PBF of multiple materials, utilizing volume of fluid (VOF) methods and computational fluid dynamics (CFD). The model successfully incorporated various physics of the L-PBF process and demonstrated the simulation of conduction mode or keyhole mode laser melting of miscible materials. Overall, the computational model provides valuable insights into the L-PBF of multiple materials.

Summary: This work applies a novel mathematical framework to describe the fusion and vapourisation state transitions in multi-component systems in the laser powder bed fusion process. The study investigates the role of vapourisation and condensation of the multi-component metallic substrate to understand the defect formation and chemical homogenisation mechanisms. The findings show that entrained vapour bubbles in chemically dissimilar flows promote greater homogenisation during condensation and collapse, and that preferential element evaporation is a non-linear function of power density.

Summary: This study addresses the challenge of poor formability of copper and its alloys in selective laser melting (SLM) by constructing a high-fidelity CFD model coupled with a ray-tracing method. A temperature-dependent absorption rule is introduced to improve simulation accuracy, showing good agreement with experiments. Different reflection mechanisms for continuous and distorted tracks are revealed, and the effects of surface tension on melt pool formation are discussed in relation to absorptivity oscillation.
