Evaluation of Microstructure and Mechanical Properties of Al-Zn-Mg-Cu Alloy Repaired via Additive Friction Stir Deposition

D. Z. Avery et al.

Summary: Additive friction stir deposition (AFS-D), a novel solid-state additive manufacturing (AM) process, is used to repair damaged nonweldable aerospace materials. The microstructural evolution and mechanical performance of an additively repaired AA7075-T651 are quantified in this study. The heat-treated AFS-D repair shows good microstructure and mechanical properties, but has variability in elongation to failure and reduced fatigue life compared to the wrought material.

Fatigue assessment of additively-manufactured C-18150 copper alloy at room and elevated temperatures via a microstructure-sensitive algorithm

Arash P. Jirandehi et al.

Summary: The efficacy of a newly developed microstructure-sensitive fatigue framework for additively manufactured materials is evaluated at different environmental temperatures. C-18150 copper alloy samples fabricated by Laser Powder Bed Fusion (L-PBF) are subjected to fatigue testing at room temperature, 204 degrees C, and 426 degrees C. The damage representative, plastic strain energy, is studied using cyclic stress-strain hysteresis loop area measurements and analyzed with a microstructure-sensitive algorithm. A thermodynamics-based framework is employed to calculate Fracture Fatigue Entropy (FFE) for assessing the materials' fatigue performance. The results from the hysteresis loop and microstructure-sensitive method show consistent trends and magnitudes.

Tensile Properties of Additively Manufactured C-18150 Copper Alloys

Congyuan Zeng et al.

Summary: The tensile properties of C-18150 copper alloy samples fabricated through laser powder-bed-fusion additive manufacturing (AM) are influenced by aging processes, with significant enhancement in tensile strength observed. However, the sacrifice of strain-to-failure values is noted after aging treatment. The optimal aging temperature for achieving the highest tensile strength is found to be 500 degrees C for 2 hours, while both tensile strength and ductility decrease at higher temperatures.

Alloys-by-design: Application to new superalloys for additive manufacturing

Yuanbo T. Tang et al.

Summary: New grades of gamma/gamma' nickel-based superalloy for the additive manufacturing process were designed using computational approaches, with processing trials carried out using powder-based selective laser melting. The superior processability and mechanical behaviour of the new alloys were demonstrated through microstructural characterisation, calorimetry and hot tensile testing. Suggestions for refinements to the modelling approach were also made.

A meshfree computational framework for the numerical simulation of the solid -state additive manufacturing process, additive friction stir-deposition (AFS- D)

G. G. Stubblefield et al.

Summary: In this work, a fully coupled thermo-mechanical meshfree approach is developed for simulating the solid-state layer-by-layer additive manufacturing process AFS-D. The method uses a Lagrangian reference frame and solid mechanics formulation to resolve elastic and plastic strains. The simulation results are compared against experimental results for calibration, revealing temperature and strain rate gradients in the AFS-D process.

Elucidating the Effect of Additive Friction Stir Deposition on the Resulting Microstructure and Mechanical Properties of Magnesium Alloy WE43

M. B. Williams et al.

Summary: The effect of processing parameters on WE43 magnesium alloy processed via Additive Friction Stir Deposition (AFSD) was investigated. A parameterization study identified suitable parameters for bulk WE43 deposition, resulting in a refined homogenous microstructure and specific changes in mechanical properties compared to wrought material. Fatigue life in the low-cycle regime was decreased in as-deposited WE43, but comparable to wrought material in the high-cycle regime, demonstrating the potential of AFSD process for additively manufactured load-bearing components with WE43 magnesium alloy.

Summary: The study investigates the process-microstructure linkages in additive friction stir deposition using aluminum-magnesium-silicon alloy and copper, showing that the microstructure in aluminum-magnesium-silicon evolves primarily through continuous dynamic recrystallization, while copper exhibits heterogeneous microstructure due to discontinuous recrystallization. The differences in microstructure evolution are attributed to intrinsic thermomechanical properties and interactions with the tool head.
