Summary: This study investigates the prediction of chip morphology and residual stresses (RS) in the milling process using three different finite element methods (FEM). The appropriate constitutive model is identified through simulations of two different cutting methods and the true kinematics. The models with variable chip thickness provide more accurate predictions of chip morphology and RS, as confirmed by experimental data.

Two geometric models of the flank wear land were proposed and assessed. The effectiveness of these representations was evaluated when milling Ti6Al4V with a flank wear land of VB = 200 µm.
